I'm BACK! :fistpump

I have been working so much and getting ready to get married that I haven't had the time to get on here. My 325i has been sitting since my last post a couple of months ago. I finally have the money I need to get a replacement engine. Now I just have to find one. I was thinking of upgrading to the 3.0L engine. I can't find any DIY's on this subject, just lot's of posts of people on other forums arguing about it. :facepalm

If I get a 3.0L engine to drop in, what other parts would I need to make it work in my 2001 325i Sport 5sp manual?

I've seen a couple decently priced s54 motors on M3Forum and E46F.........unless you've already got the 3.0L motor.

I want to say theres a guy on here thats switching his auto ZHP to a manual, can't remember where i read that at. If you can dig that up, that may help with the drivetrain end of things.

G/L with the project, sounds like it could be fun/leave room for some modding prior to motor install.

Not totally sure on the entire parts list, but wiring loom should be compatible. If going to a 3.0L, remember you will need a complete motor with intake manifold including MAF, and I also believe headers, since they are different from the 2.5L. Also probably need computer for a 3.0L or yours burned.

Mine is already a Manual, and no I do not already have an engine.

What's a decent price for an S54? I'm looking to stay around 100K miles or less on the engine.

It's killing me seeing my car just sit there :(

Found this in Illinois on Car-Part.com. It's 172 miles away so I could drive to pick it up instead of having it shipped. Anyone know anything about this site?

Well I'm back. Life got in the way of this project...including a deployment to the Middle East.

So as of right now the car has been sitting for 2 years.

I've cleared out the garage, have a parts list, and I'm as determined as ever. I'm pulling the engine/trans as one unit, and completely tearing it down and rebuilding the engine this winter. I'm looking for a used M54 engine block (new is about $3,500), and have a couple leads. I could really use help in finding info on rebuilding the engine and torque specs for all the hardware. Can't wait to get this started and be back on the road come Spring time!

Besides mechanical issues I do have a couple little rust spots to take care of, and a spot on the hood where the paint is peeling off. Don't know what caused that but shortly before it got parked the hood was replaced and painted so it should be covered under warranty.

If anyone has any info on pulling the M54 or rebuilding it, or best places to get parts I would greatly appreciate it. I will probably be posting up the current parts list I have here shortly.

Looking forward to sharing this journey with you guys!

As much as I would love to take you up on that offer I really can't spend the money right now. Then again we will see what all is going on when I get the engine torn apart. The main reason I'm doing this is because I had a mechanic install a new clutch and he cross threaded all the bolts holding the bell housing to the block and I wasn't able to fix it at the time. It's been sitting for two years and enough is enough. I'm pulling and rebuilding. I may need a used block, but the machine shop is going to see if they can fix the bolt holes. Then I will rebuild, but I may get it apart and find that it would be cheaper to take you up on your offer.

Here is a good write-up of the procedure on an E39, by our own DaneWilson no less, with a very similar engine. The comments are helpful too.

http://www.bimmerforums.com/forum/showthread.php?1298422-Engine-swap-advice-528i

I read the part about your stripped bell housing bolts, but I would suggest buying a known-good, used engine for $500-$800, changing every seal, gasket and pulley, CCV and any other engine wear-out part and reinstall.

The rebuild you suggest is, I think (never did one) far more tedious, probably more costly, and likely to keep you off the road a lot longer.

Yo, a few members recently crashed their ZHPs (and a few on e46f) unfortunately. I was recently in an accident as well, but kept the car and rebuilt the whole front end. While I was sourcing parts and looking for items, I was coming across functional cars with only body damage for around 1000 - 2000. As long as the engine is running good, you could by a whole parts car instead of a new block and still have money to spare

Welcome back, looking forward to following your progress. Good luck with the project!

More progress made today. Almost ready to pull the engine out! Sorry I don't have more pictures. I always forget to take them.

Got the exhaust pulled and the drive shaft. Then had to pull the driver rear rotor off to remove the e-brake assembly because it had seized to the rotor and wasn't allowing it to move. I guess after sitting for two years it really didn't want to move. Hopefully I can get the engine out next weekend.

I don't see any reason why you wouldn't be able to use helicoils or Timeserts to fix the cross threaded bolt holes. The repair would be pretty cheap...

Weeeellllll.............a total of three bolts were snapped off (top left bolt on block, bottom bolt on block of both sides), and the top right bolt was cross threaded bad but we got the bolt out. All three bolts on the bottling of the bell housing that go into the oil pan are fine.

http://uploads.tapatalk-cdn.com/20161113/7d83aa952ade0c20b389ee9a60f84a65.jpg

The top left bolt was drilled out and we can't retap it without making the bell housing bolt hole bigger. My only option if I want to keep this block is to use bolts with a nut on the back for the top two bolts, and then I would have to try to drill out the two bolts at the bottom of the block and get bolts through with nuts on the other side.

I know I can get bolts that are strong enough, but is it wise to do so. A used block is ~300 and the associated parts are around ~300. Then I have to deal with timing.

Any advice?

Due to the two bolts on the block being snapped off I can't put it on an engine stand so the hoist is taking up most of my garage.

I've had pretty good luck with easyouts and a torch to heat up the area around the bolt. You don't want to heat the bolt itself. I've gotten a lot of broken bolts out using this method. Then us a Timesert of fix the threads.
Of course, if you egg out the hole, it's done...I wouldn't recommend using a bolt all the way through with a nut on the other side.

Not yet. I'm thinking I may reinstall the flywheel and put the locking pin in and use a breaker bar. My impact didn't budge it one bit.

That was going to be my suggestion.... you may have to put a length of pipe on your breaker bar.... a long length... :)

Sprayed with liquid wrench and let it soak while I disassembled the head. Then I hit it with the impact. Didn't work so I sprayed again and then hit it again. Alternated like that for a couple minutes and then it finally broke free!

Working on it as I type this. Pulled all the pistons and main bearing. All the bearings look great! No uneven wear! Woohoo! I'll post more pics when I'm done! The plastic on the timing chain guide and timing chain tensioner is so brittle there is no way to get them off without breaking the little clips dang it.

I'm really enjoying doing this. The experience is really making me love the car even more, plus in the end I'll have the satisfaction that I did it, and I'll know exactly how it was done and what parts were used. Hell after this I'll know how to fix almost anything on these cars, and that's a great feeling. Who needs mechanics when ya can do it yourself. Definitely cheaper lol

The rebuild kit I'm ordering even comes with all the stuff to refurb my vanos unit. I would love to replace the hydraulic lifters but 24 * $25 isn't worth it when the ones I have are still good.

The block will be here tomorrow :) then it will be off to the machine shop with it and the head. I'm probably going to have my valve seats and valves ground while it's there. The new piston heads and old rods will be balanced and so will the crankshaft.

This is the machine shop that horsepower freaks used to build their S54 engines.

I haven't heard of them. I'll have to check em out.

We have a local shop that does great work. They quoted me as follows:

Cylinder Honing: $53
Head Cleaning: $15.25
Removing broken exhaust stud: $30
Grind valve seats: $90
Grind valves: $40
Balance crankshaft, rods, and pistons: $190

I think those prices are pretty reasonable. Plus it's right down the road so I can drop off the parts and don't have to ship them.

Are you going to have them deck the block and head?

Just honing the cylinders will not put them back to round and untapered.

Some good stuff in the video series.

I'm going to have them look at everything but the head isn't warped so it won't need decked. The cylinders look like they are in great shape. Better than my old block. I'm going to have them check the cylinders and if they are within specs they will just need honed and not bored. I may just have them bore the cylinders .5mm bigger to be safe and go with oversized pistons but we will see what they say when I take the block to them.

Just dropped my block of at the machine shop. They ARE going to be able to fix the four bolt holes where the bell housing bolts to the block on my original block. They looked at my block and the top is completely level at factory specs. No warping! They also said my cylinders only have .001 thousandths of wear and aren't out of round! They just need ball honed. They needed me to get the bolts and the bell housing and bring them in so they can do the thread repair and drill out the other two bolts that are still in the block.

So the machine shop said $40 to clean the block and $35 to ball hone the cylinders, and then whatever the labor charges are for fixing the bolt holes. After the block is done I'll take the head in and have it cleaned and have the valves and valve seats ground.

Can't wait to have all the machine work done and start rebuilding l!

Now what they don't tell you is the bottom two bolts that hold the transmission to the block are not long enough to mount it to the engine stand....so a trip to the fastener store was in order. Picked up two M12x90 and 1.75 pitch bolts and she is now mounted firmly on the stand. Now to take the head in and have the valves and seats ground, and have one broken exhaust manifold stud removed. Then it will be time to put it all back together.....

Got an email from the seller of the parts kit and they are short one piston right now. They asked if I wanted just the 5 or if I wanted six .5mm oversized. I said to go ahead and ship the kit one piston short and requested a discount. I’d rather not have to take the block in and have it the bores oversized.

The machine shop is going to take the new pistons and the old ones and balance them out to make a good set of pistons.

Hopefully the kit is here next week. I was hoping I would have it by Friday but that’s just how it goes sometimes.

Went to start her for the first time and I didn’t have the negative battery terminal tightened all the way and spent the next two hours trying to figure out why it would crank but not start. Then I found this fuse block and one of the 30amp fuses was blown.

After replacing the blown fuse she started right up!

The next day I filled the cooling system and went to take her on her first test drive, aaaaannnnnddddd proceeded to blow out the high pressure power steering line. SMH I have one ordered and it should be here tomorrow. Then I will be driving!!

It’s been allot of hard work to get to toss point. I can’t wait to drive her again. Last time she drove was September of 2014....

The hood needs a fresh coat of paint from sitting.

What a day....

I got the car registered again and I’m working on the warranty for the paint that is peeling on the hood. I then went to Discount Tire to get my tires squared away and they snapped FOUR of the lug stud bolts. I then had to have the car towed to a shop and have a new wheel hub/bearing installed on the car. Discount Tire paid for the new hub/bearing and all new lug stud bolts ($641). The tires are now squared away and I’m good to go.

I had both driver and passenger airbags replaced today at the dealership and somehow my brake line got caught under the axle on my driver rear. It wore through the brake line and now it needs replaced. They wanted $385 to replace the brake line.

I had the car towed home for $45. My friend works for the towing company so he gave me a discount.

I went to NAPA and got a new brake line ($26) and will be replacing it next Tuesday after I get back from the lake.

https://uploads.tapatalk-cdn.com/20200520/a3591b8da2f11eec2965fa6f42999a5f.jpg

I also ordered a new Brake Backing Plate because my parking brake retaining pins have pulled through the backing plate due to rust. The dealership price matched FCPEuro and sold it to me for $48.13. That will be here Tuesday and I will replace it. They wanted around $500 to replace that part.

https://uploads.tapatalk-cdn.com/20200520/776b849e576f75319ea7ce12c34c3664.jpg

Then the car will be off to the body shop to have the front end re-painted as it’s peeling down to the primer on the hood. The body shop is covering the paint under their lifetime warranty since I had a new hood installed and painted back in June of 2011.

I will also be ordering new exhaust brackets as my car seemingly hasn’t had the one from the trans since I’ve owned the car.

Ehhhh technically you can do it. You just have to cut a bit of it out that you don’t realistically need and then just slide it on.

If you cut the red lines you can then slide it on and bolt it in. Shouldn’t loose any structural properties.

So today I replaced the driver side parking brake backing plate. When I pulled it all apart all the springs had broken so I ordered a new parts kit for the parking brake, and it should arrive tomorrow morning via my local NAPA store ($24.99).

Here is the old backing plate. I removed the two 10mm and two 16mm bolts that hold the plate on. I had to use a little heat to remove one of the 10mm bolts. Then I had to use a flat screw driver to work around the hub prying the backing plate away from the hub. Then I made two cuts with tin snips, and pulled the backing plate off of the hub.

https://uploads.tapatalk-cdn.com/20200526/f5f941a3895823bb930e412b0f00b2fa.jpg

I then made the two same cuts on the new backing plate and worked it around over the hub and into place.

https://uploads.tapatalk-cdn.com/20200526/714e0d8c71a4bd90ed970e71f39e08f4.jpg

Here shows why I had to replace it. The pins that hold the brake pads for the parking brake has pulled through the backing plate because of how rusted it was.

https://uploads.tapatalk-cdn.com/20200526/a0bd5f5f7a20d0563873a4512bd437d3.jpg

I also replaced the driver side rear brake line that somehow got caught between the axle and the knuckle.

https://uploads.tapatalk-cdn.com/20200528/d0e0b71ca8ed2bb1dee0c0c5c456a91e.jpg

I then went to bleed the caliper annnnnddddd the bleeder screw broke off inside the caliper.

https://uploads.tapatalk-cdn.com/20200526/afb70da6ea92884d335caad33576c854.jpg

Well today I got the parts kit for the parking brake and well....not all the parts were correct. I had to go to a salvage yard and grab the spring that goes by the part that the cable expands.

The spring on the left is what was in the kit, but the spring on the right is the correct one I grabbed at the salvage yard.

At the local salvage yard I also grabbed a windshield cowl for $30. Score!

Huh, that's odd. Both my old and new springs looked identical, and none had 2 discrete sets of coils on one spring. Perhaps it's different with pre versus post-facelift, or 325 versus 330 rear brakes

There is however some hail damage on the hood....I’m not going to worry about those for now. They aren’t noticeable unless you know the are there and are looking, or if you have it in a paint booth under lighting. I’m just glad to have her back and looking much better!

Now the agenda for today is to do the first oil change after breaking in the engine, and then replace a broken window regulator. The window is stuck on the up position with a broken wire. This should be fun....lol

Oh and I’m going to add some more refrigerant to try to get the A/C system running. Everyone works but it’s not cold. I believe I lost all of the refrigerant while it sat for 4.5 years.

Well I was in a front end accident back in 2011, and had to have a lot replaced in the front including the hood. They put a brand new OEM hood on and painted it then so it’s only been 6 years. The paint had a lifetime warranty. The body shop did say it looked like the paint did not properly adhere to the primer.

With all my parts in hand I drove over to my parents house so I had ample room to work without distractions.

I successfully replaced the driver window regulator this afternoon. It was stuck in the up position and the wire was rusted and broken.

https://uploads.tapatalk-cdn.com/20200605/6c1e4ddab290c6a49259dc37f979ce64.jpg

I ended up cutting the wire that goes between both rails and when I did that it freed up the window so I could lower it and unbolt it.

This is what the old one looked like after I removed it. The rails are no longer connected.

https://uploads.tapatalk-cdn.com/20200605/cd9bd44b94ea617a5197162f629a857a.jpg

https://uploads.tapatalk-cdn.com/20200605/b05eb7cc189a6f72cf36e8b07fa2fd9e.jpg

The motor is still good, so I’m going to hold onto it just invade.

I’m stoked to have all windows working now.

I then moved to the oil change and everything went great. Oil and filter looked good. I put in the new oil filter, new drain plug, and new crush washer. Then I added the Liqui Moly 5w-30.

https://uploads.tapatalk-cdn.com/20200605/308d8e7cb7bd24c1697d15e7c6f4bccc.jpg

Then I moved to the A/C issue. It was really low. I added almost 3/4 of a big can and the pressure read correct but I wasn’t getting cold air. At this point it looked like I was going to have to take it to the professionals to diagnose the issue.

On my way home from my parents house I decided to turn the A/C on and try one last time to see if it would get cold.....and then bam. The hissing noise almost disappeared and the air started getting cold. It’s not ice cold, but the closer I got to home the colder the air got.

I believe I may have lucked out and I will check the refrigerant level tomorrow. Fingers crossed I’m good to go.

My next task will be to take the car in for an alignment. Then she should be sorted out. It’s been a crazy journey but totally worth it!

Also took the chance to get a picture next to my grandpas car that my Dad now owns.

1991 Mercedes 300 SL. The car is as old as I am. 29

Raised the hood yesterday up here at the lake to check all my fluids and the upper radiator hose under vacuum and flattened out. It also looks like the hose was coming off of the plastic connector on the radiator and expansion tank side. It looks like I’ve leaked a little coolant out there too.

I ordered an aftermarket one from the local autozone. It’s made my Continental so hopefully it’s good quality. They didn’t have the Reins brand and couldn’t get it, and the dealership an hour away couldn’t get it before I had to head home. I also got a new expansion tank cap.

Just replaced then in the yard here at the lake and bled the system and test drive it. Everything seems to be in order.

There is however a small oil spot on the ground under where it was parked the last two days. I checked the oil and it was full. It doesn’t look like any has leaked out. I pulled the valve cover and put on some RTV prior to coming up here because there was a little oil leaking out of the back of the valve cover. I’m really hoping it isn’t the rear main seal. I just put a new one in when I rebuilt the motor.

Could it be the oil separator? That’s the one thing I didn’t replace.

Well I found a new place today. There is a DIY shop 5 minutes from my house where you can rent a lift! My new favorite place. You can rent a lift for $20 an hour and if you need tools you can pay $10 an hour to have access to all of their tools.

I wish I would’ve known about this place sooner.

I did find the leak. There is oil leaking from the back of the valve cover and it’s leaking down onto the exhaust.

I picked up a new valve cover and will install it tomorrow. I will also inspect the valve cover for cracks. The only other thing it could be would possibly be a faulty Oil Separator causing excess crank pressure which would maybe force oil out of the valve cover?

New Oil Separator installed. It is a tight fit if you install the cold weather one.

I also cleaned out my Idle Control Valve. It moved freely but not as freely as it should, and it had a lot of carbon build up.

I then got the valve cover off and cleaned off the surface. Then I took a brake. It was hot out today.

https://uploads.tapatalk-cdn.com/20200617/82d1ec899089fac45190251b7ba09980.jpg

Then I cleaned the valve cover and installed the new gasket.

Did I mention it was hot today....

Everything back together.

Whatever I did today fixed my issue with the cruise control. It is now working. Since cleaning the Idle Control Valve the car idles soooooo much smoother. I highly recommend cleaning it if it has never been cleaned. Hopefully my oil leak is fixed.

Unfortunately I’m still leaking oil. What I did yesterday did not fix the leak. I just ordered a new valve cover...it’s gotta have a crack I’m missing or it’s warped.

I also ordered a new MAF since mine is going out, and new rubber grommets for the valve cover.

Well parts arrived.

https://uploads.tapatalk-cdn.com/20200623/549158ba2db144501ded51bb203a1dd1.jpg

New MAF was installed and no more low voltage code. This also fixed my cruise control. If the MAF is not working the cruise control will not turn on.

The valve cover already had the gaskets installed which was nice. Just made sure they were in properly.

https://uploads.tapatalk-cdn.com/20200623/3d61c39dc99a19d8a763b0ab7eaa93fb.jpg

I removed the old valve cover and the gasket I just put on last week and cleaned the head surface.

https://uploads.tapatalk-cdn.com/20200623/c3c60ceaea116c13891ea81be4849b78.jpg

The old valve cover was indeed warped.

https://uploads.tapatalk-cdn.com/20200623/57d226c322e0b446e49d2094e2964550.jpg

I put rtv on the new valve cover gasket per the factory manual.

Front side

https://uploads.tapatalk-cdn.com/20200623/f61abedd793faddea0cd0dcef70d4cb2.jpg

Rear side

https://uploads.tapatalk-cdn.com/20200623/4bd002587de09af56718e3a68385e02b.jpg

New valve cover installed with new rubber and metal washers, and hand tightened.

https://uploads.tapatalk-cdn.com/20200623/66b4327e50d2e818eabccfb64de1e6da.jpg

After allowing one hour for the rtv to cure the valve cover was torqued to 7.4 ft/lbs, and all parts were put back on the car.

https://uploads.tapatalk-cdn.com/20200623/6b4c5f1013bf2aa692223f36a13a3112.jpg

Fingers crossed this fixes the oil leak. It was leaking out the back side prior to the new valve cover.

I will update tomorrow.

Cheers!

Check the hex plug in the back of the cylinder head, SureShot434 just found his was leaking (link with realoem diagram (http://www.zhpmafia.com/forums/showthread.php?8698-What-did-you-do-for-your-ZHP-BMW-MINI-today-2&p=596940#post596940)). I did find that plug in doing research. One of my buddies had a bore scope and stuck it back there and sure enough it was leaking from that hex drain plug. I was able to reach back there with all the plastics removed (including the air filter tray, and shield covering the hvac on the top of the firewall).

I had to do everything by feel, but I got a 5mm Allen wrench on it and I tightened the bolt. It turned a good quarter turn. I then proceeded to drop the Allen wrench and it lodged itself on top of the transmission.....urggghh. I had to jack the car up and fish my hand around until I found it.

I then proceeded to clean all of the oil off the underside of the car and the back of the block.

Since tightening this hex plug I have not had any smoking. I think tightening it fixed my issue! I’ve read on other forums that machine shops take this plug out when doing work but may not tighten it fully when reinstalling it.

A local shop wanted $400 to replace the plug and washer....no thank you. If it does end up leaking I’ll do it myself.

As for my car being side swiped....I found a car matching the description and it had matching damage. I notified the police and they looked at the other car, and made contact with the individual by leaving a message to call them back. Well a week later they called me, and she admitted to hitting my car. It was a lady in her late 60’s and she was scared and that’s why she took off. Her insurance company is replacing my entire mirror assembly.

Good news on both fronts!

That's hilarious, considering it only takes maybe half an hour (if that) to remove all the plastics to get to it.

Well it’s been 6k miles since the rebuild. The car has been running great. I had to drive from Indiana to Niagara Falls New York for work. It was 486 miles each way and the car performed flawlessly. I averaged 30.2 miles per gallon and made the drive on just over 3/4 of a tank each way. Loved going almost 500 miles without having to fill up.

I’ve been home for a week and drove to work with no issues. Thursday my daughter left her phone at a state park an hour away and I had to drive there at 10pm to get it. Halfway there I lost power and the RPMs were dropping even though I was pushing the gas pedal. When I pushed in the clutch while pulling over the engine died, and would not restart.

Tow truck took me home and it sat for a couple days while I was working. After investigation and using the hidden features in the instrument cluster I found that the left side of the tank had 9.5L (2.5 Gal) and the right side had 2.5L (0.66 Gal).

With that knowledge my car was level in my driveway and started up with no issues and ran fine. I watched as the level in the right side dropped and the left side stayed the same with a minor increase from the fuel return line. This leads me to believe that the fuel pump is pumping enough pressure to run the car, but it isn’t flowing enough for the siphon pump to transfer fuel from the left side to the right side.

I will be replacing the pump and the filter this week. Parts are around $190 from FCP Euro.

Fun times on the side of the road at night.

I was just at Niagara Falls a couple weeks ago - when I did my airbag recall, the dealer was about 2/3rds of the way between my house and the falls, so I decided to make it a small day trip there. I didn't realize how close to the falls you can get on the American side - very cool!

If you go into your test settings in your instrument cluster and go to the 19 menu and then run test 6.0 it tells you the level of both sides in liters, the 6.1 test tells you the total level.

Ya it’s crazy how close you get. I wish I could’ve gone to the Canadian side. It looks like way more fun over there. The American side is really run down and it’s not safe to venture more than three blocks away from the water.

I was this close to horseshoe fall. I was getting soaked from the mist spraying up over the rail even at the top.

I’ll be going back there for work at some point maybe later this year. Hopefully the border is opened back up. Maybe we could meet up if your not too far away. It’s about a 7.5 hour drive and I follow highway 5 right along Lake Erie. The most scenic and beautiful drive I’ve ever done in my E46.

I grew up in the Buffalo area and went regularly when we lived there. My wife actually lived there for a year before we got married.

Attended a family wedding in Buffalo last year with all of our kids and grandsons, staying on the Canadian side. First time for some of the family and as always very Cool.

Buffalo still has some of the best food also.

It's not the end of the world if you have to use the old one, and it's an easy enough DIY to get back in there to replace in the near future if you choose.

Just a reminder to have less than 2/3 tank (less than 1/2 is preferable) of fuel, and general safety precautions (disconnect battery, discharge static electricity, and I like to have a fire extinguisher handy).

Ya the old one was still in good condition. Nice and soft.

Out with old. (The old pump was an aftermarket purchased 6 years ago from BAV Auto)

I replaced the fuel filter/regulator and all three rubber hoses and hose clamps. It was the original filter with 199k miles.

Primed the pump and the car runs as it should and the driver side of the gas tank is now empty as it should be when the tank is below half full.

I used the gauge cluster fuel level test to monitor the levels.

0 Liters in the driver side and 19.0 Liters in the passenger side.

That’s what I’m thinking. The gas that came out of it was clear so the filter hadn’t failed yet. The only thing I can think of is that maybe they had it replaced at the dealership because it had the BMW logo and the BMW hose clamps.

If the fuel came out of it was clear then it's definitely been changed before. My car had an original fuel filter from when the car was new - mfg date was 1 month before the mfg date for the car - and at 97k miles it poured out black fuel.
