Has this ever happened to any one while driving?

I just popped my cherry [emoji28]

To answer your question:
You're definitely not the first. :)

When I read your first post I thought "uhh..." and then your second post clarified.

Definitely not the first, although I haven't popped my cooling system failure cherry yet (knocks on wood).

Oh man yeah, it started with some hood smoke and then my temperature gauge rising. It's not fun when it happens in the rain haha..... she's fine now, her fever went away[emoji40]

Na it happened this past week on my way to work. I had to leave it on the side of the Freeway. It was raining badly, but no harm done. She's all better now

That's where mine cracked (same general location). Yellow chalk to make more visible.

The Sam Adam's adds a nice touch to the picture, I'm thinking the tank gave out in the summer?

Use of a lower pressure ET cap might prevent this from happening. The stock cap runs at 2.2 bar. GAS sells a 1.2 bar cap they say works well. I'm running a 1.4 bar cap from an E39 I believe. No issues at all with that and no cherry popping either.

Ever since I've been using the G.A.S. cap, I've had coolant spray all over my engine bay as it relieves the pressure sooner. Worth cleaning if it means a longer life for the tank, though you will probably have to add coolant occasionally.

+1 for the g.a.s cap. Plus it looks great

Mine decided to blow up 15 miles away from home. I was close to a hardware store so i picked up a couple hugs of distilled water and limped my car home. I turned my heat on high to monitor that my thermostat was still receiving enough water and that there wasn't an excess of "open air". As long as I had hot air and my temps were stable in the middle I kept driving. I did do a lot of mild acceleration and then coasting in N to keep any big loads off the engine. When I was 5 miles away from home I started to feel less heat coming out of the HVAC set to the hottest so I pulled over and quickly dumped distilled water in with the engine at idle until the water was leaking moderately out of my compromised ET.

I went on my way with partial heat coming out of the HVAC and made it home up a 400 ft incline without the engine temps even flinching. Once I got home I gave my engine compartment a mild spraying of hose water to clean up the coolant explosion while cooling the frontal driver's side area, pulled my aux fan, swapped in a new ET from the top, bled the system, and went to a car meet 25 minutes later...LOL

I love the M54 engine...it's setup to communicate with you and relatively simple to work on because of this vast network of interwebz knowledge!

That's one of the first upgrades I bought for my car, the G.A.S cap.... it extends the life of the expansion tank?

Sure it can. The cap relieves pressure sooner before it can pop the ET or some other cooling system part. The downside would be that boil over can occur at a lower temperature but GAS engineers have found it not to be an issue.
